How is a damaged crossmember replaced?

The damaged member is cut out cleanly, usually with a plasma torch or an abrasive wheel depending on material thickness and what sits behind it. A replacement member is either sourced as a service part or fabricated from matching channel or box section, sized to the original gauge rather than to whatever stock is on hand.

Rejoining follows the original construction method. Riveted assemblies are re riveted or replaced with structural fasteners rated to the original shear value. Welded assemblies are welded with the specified process and fillet size, and the weld is placed only where the manufacturer permits. Welding across a rail flange because it is easier is a mistake that creates a stress riser and a future crack.
