How is rust actually repaired?

Surface rust that has not perforated is mechanically removed, treated and recoated. Media blasting or abrasive work takes it back to clean bright metal, a phosphate or epoxy treatment follows, and the area is primed and topcoated. Grinding it and painting over it without treatment leaves microscopic corrosion products in the pits, and the rust reappears through the new paint within a year.

Perforated metal has to be cut out. The cut extends past the visible damage to sound metal on all sides, because the perforated area is always smaller than the affected area. A patch panel is fabricated in matching gauge, fitted with a proper joint rather than an overlap held by seam sealer, and welded or bonded per the location.

Both faces get protected before the repair closes up. Weld through primer goes on mating flanges, the backside of the patch gets epoxy primer before it goes in, and closed sections get cavity wax injected afterward. This is the whole reason a proper rust repair costs more than a cosmetic one, and it is also why one holds for years and the other reappears in a season.

Fastener corrosion gets addressed at the same time. Steel bolts through aluminum panels, and any dissimilar metal contact, set up a galvanic cell that eats the softer metal from the contact face outward. Replacing the fastener with the correct material and adding an isolator at the interface costs almost nothing during the repair and prevents the same area failing again from a different cause.

What does undercoating do and where does it go?

Undercoating is a sacrificial barrier between road spray and the metal underneath. On commercial units it goes on the chassis rails, crossmembers, body underside, wheel wells and any exposed bracket or mount. The point is not to hide the underside but to keep chloride laden water from ever contacting bare or thinly coated steel.

Product selection matters more than most fleets expect. Rubberized coatings build thickness and deaden noise but can trap moisture if applied over an already corroding surface. Wax and oil based coatings creep into seams and self heal minor damage but need reapplication on an interval. Choosing between them depends on the unit, the route and how the fleet maintains it.

Preparation is the whole job. Undercoating sprayed over dirt, oil or existing corrosion seals the problem in and makes it worse. The underside is cleaned, dried and inspected before anything is applied, and areas with active corrosion are addressed first. A coating applied over a wet chassis after a rain is worse than no coating at all.

How should a fleet plan corrosion work?

Corrosion is a maintenance line item, not a repair event. Units inspected on a schedule catch problems at the surface rust stage, where the fix costs a fraction of what a perforation repair costs. The realistic interval for a Santa Ana coastal duty unit is annual for inspection, with coating renewal every two to four years depending on the product and the route.

Batching is efficient. A fleet bringing three units through at once shares setup, lift time and masking labor, and the shop can maintain consistency across the group. Common questions about rust repair and undercoating

Can you just spray over the rust to stop it?

No, and coating over active corrosion accelerates it by trapping moisture against the metal. Rust has to be mechanically removed to clean metal, treated, and then coated. Perforated areas need the metal cut out and replaced. Anything else buys a few months and returns worse, usually with a larger affected area than before.

How often should a Santa Ana fleet unit be undercoated?

Can rust repair be done alongside a repaint?

Yes, and combining them is the sensible order. The unit is already down, stripped and masked for paint, so corrosion work happens before primer rather than as a separate visit.
