Damage on a working fleet unit is not random. It repeats, it clusters in the same places, and it is predictable enough to budget for.

What actually breaks on a box truck body in daily route work?

Backing damage leads the list by a wide margin. A driver working a crowded Santa Ana dock has a mirror, a camera and about six inches of margin, and the first thing to contact the bumper block or dock face is usually the rear header above the roll door. The header is a structural beam, so a hit that looks cosmetic often leaves a door that binds halfway up.

How is a crushed rear header and roll door assembly repaired?

The first step is measurement, not disassembly. The door opening gets checked corner to corner on both diagonals and compared against the original body dimension. A difference of a quarter inch across the diagonals is enough to make a roll door bind, so that number decides whether the job is a track and curtain repair or a structural repair of the header and posts.

If the header itself is deformed, the damaged section is cut out and a replacement section is spliced in, then riveted and bonded back to the roof rail and the corner posts. The track is straightened on the bench or replaced outright, because a track with a flat spot will chew rollers and shred the door seal within weeks. Bare cut edges get corrosion treatment before anything closes up.

Hardware comes last and matters more than it looks. Rollers, hinges, bottom seal, cable and counterbalance spring tension all get set as an assembly. A door that opens easily with a cold spring and drags by the afternoon usually has a spring wound to the wrong turn count rather than a bent track, and that is a five minute correction if it is caught on the bench instead of on route.

What happens when a rear corner post is folded in?

The corner post is the column that ties the roof rail to the floor sill at each rear corner. When it folds, the entire rear opening loses square, the door rails move, and the rear frame no longer carries load the way the body builder intended. Straightening a post that has kinked past the material limit is not a repair, it is a delay, so a folded post is normally sectioned and replaced.

The replacement post is fitted to the roof rail at the top and to the floor sill at the bottom, then fastened with the same joining method the body builder used, whether that is structural rivet, huck fastener, bonded joint or weld. Cavity surfaces get coated before the skin goes back on, since a bare post inside a closed corner is a corrosion problem that shows up as a stain three years later.

Corner damage rarely stops at the corner. A post that took enough load to fold has usually pushed the floor sill inboard and bowed the last roof bow. Both get checked with the skin off, because a body released with a straight post and a bowed sill will pull the door out of square again the first time it is loaded to capacity.

How does the cab get handled when the box takes the hit?

Cab and cargo body move independently. The cab sits on isolators at the chassis frame, the box sits on a wood or steel subframe further back, and a hit that damages one does not automatically damage the other. That separation is useful, because it means a heavily damaged box can be repaired while the cab is left alone, keeping labor and refinish hours down.

The complication is color. A cab is painted in automotive finish over steel or composite panels, and a cargo body is usually a pre finished aluminum or fiberglass reinforced panel that was never sprayed at all. Matching a repaired cab fender to a five year old cab is a spectrophotometer and blend panel exercise. Matching a body panel is a different job with different products, and both get planned before the booth is scheduled.

When a cab does take damage, the checks run past the sheet metal. Door gaps, hinge sag, striker position and cab mount isolator condition all get looked at, because a cab that shifted on its mounts will show a door that shuts hard on one side and a windshield that leaks on the other. Those are cheap findings during teardown and expensive ones after paint.

Can a bent roll up door be repaired, or does the whole door need replacing?

Individual slats can be replaced when the curtain is otherwise sound, which is the common outcome after a light dock contact. Full curtain replacement makes sense when several slats are creased, the interlocks are worn, or the curtain has been running in a distorted track long enough to wear the edges. The track and header get corrected first either way, since a new curtain in a bent track fails again quickly.

The rear opening on my 24 foot box is out of square. Can it be pulled back?

In most cases yes. The body gets anchored, the rear frame and corner posts are measured against the body builder dimensions, and the structure is pulled back into tolerance under load. Sectioning replaces posts or sill sections that have kinked past the point where steel or aluminum can be straightened without losing strength. The opening is re measured on both diagonals before the door goes back on.

Repair means lifting the affected floor boards, inspecting the crossmembers and rear sill underneath, replacing rotted structure, treating the steel, then laying new floor and resealing the threshold. Repairing only the visible boards leaves the leak and the job comes back.

Can a liftgate be reinstalled after rear frame repair?

Yes, and the rear structure gets corrected first for a reason. A liftgate loads the rear sill in bending every cycle, so mounting one to a sill that is already deformed puts the fatigue cracks right back where they were. Once the sill and corner posts are square, the gate is remounted to the manufacturer bolt pattern and cycled loaded before the unit is released.

Do you replace the reflective marking after a rear repair?

Yes. Conspicuity tape and rear marking get replaced as part of putting the back of the body together, because the original tape is almost always destroyed during the repair. Replacement tape is applied to clean, cured paint rather than fresh material, so on a repainted rear frame the marking step is scheduled after the finish has had time to gas out.
