How does aluminum change the approach?
Aluminum panels appear on delivery van bodies, refrigerated units and increasingly on electric delivery platforms because of the weight savings. Aluminum has no memory the way steel does. It does not want to return to shape, it work hardens quickly, and pushing it too aggressively creates a permanent oil can effect that is harder to fix than the original dent.
The correct approach uses more heat, gentler pressure and more passes. Controlled warming relieves the work hardening enough to let the metal move, then it is worked in smaller increments than steel would require. Aluminum specific glue tabs and adhesive are used because standard tabs release unpredictably on aluminum surfaces.
Tool and area separation matters as much as technique. Steel dust embedded in an aluminum panel starts galvanic corrosion that appears months later as pinholes under the paint. Aluminum work is kept apart from steel grinding and welding, with dedicated tools that never touch ferrous material.
Fleet operators running newer delivery platforms should expect this to come up more often, not less. Aluminum and mixed material bodies are now standard on electric delivery vans and on weight sensitive refrigerated units, and the panels on those vehicles are thinner than the steel they replaced. What does conventional dent repair involve?
When paintless repair is not an option, the panel is worked conventionally. Access from behind allows hammer and dolly work, bringing the low areas up and knocking the high crown down until the panel is within a couple of millimeters of contour. Where there is no access, stud welding provides pull points on steel that are ground off afterward.
Shrinking follows on any panel where the metal has stretched. A stretched area has more surface than it started with and will oil can under hand pressure until the excess is removed. Controlled heat with a shrinking tip or a stud welder shrink function pulls that excess back, and skipping the step leaves a panel that pops under thumb pressure for the rest of its life.
Filler is the last few millimeters, not the repair. A properly metal finished panel needs a thin skim of body filler and a polyester glaze to reach a paintable surface. Filler thicker than about 3 millimeters is a sign the metal work was not finished, and it cracks along the edges after a year of vibration and heat cycling in a Santa Ana delivery route.
