What actually gets destroyed in a low clearance contact?

The roof fairing takes it first, and it is the most commonly damaged large panel on these units. Fairings are built light for aerodynamics, they sit at the highest point of the truck, and a canopy, a dock header, or a low branch on a Santa Ana industrial street will tear one open without the driver hearing much. The tearing usually starts at a mounting point, not in the middle.

How is the sleeper to cab joint repaired without creating a leak?

The joint between a sleeper and the cab is a sealed interface that has to accommodate movement, because the two structures flex relative to each other as the chassis works. It is sealed with a combination of gasket and sealant, and once that seal is disturbed by a repair or an impact it will not simply go back together by bolting it up.

The failure mode fleets see is water on the sleeper floor after rain, showing up weeks after body work was done in the area. What happened is that the joint was reassembled without renewing the seal, or with sealant applied over a surface that still had old material and road film on it. The joint then leaks at exactly the point where it flexes most.

Doing it correctly means fully cleaning both mating surfaces, renewing the gasket rather than reusing a compressed one, applying the correct sealant in the correct profile, and then torquing the joint in a sequence so compression is even. Then it gets water tested before the truck goes anywhere, because finding a leak in the bay is cheap and finding it on a Santa Ana route is not.

When those mounts sag, tear, or shift, the cab drops or leans, and the doors, the hood, and the sleeper joint all move with it.

This is the answer to one of the more frustrating complaints a fleet brings in: door gaps that changed with no impact history and no obvious damage. Nine times out of ten the cab has settled at one mount, and chasing the gap by adjusting the door hinge just moves the problem into the striker and eventually into a door that will not latch cleanly.

We check mount condition and cab attitude before quoting any panel alignment work on these units. Correcting a failed isolator or a cracked rear bracket restores the geometry the panels were built around, and then the gaps come back on their own. Doing it in the other order means adjusting good panels to compensate for a bad mount, which never holds.

What is different about an older long hood unit versus a current aero cab?

Construction and expectation both change. The current aero platform is an aluminum cab with a one piece tilt hood and an integrated fairing package, and repair is largely panel replacement, bond and rivet work, and fairing rebuild. The older long hood units run a mix of materials, a butterfly style hood arrangement, and far more separate bolted components.

That older architecture is actually friendlier to piecemeal repair. Individual fenders, hood halves, and trim are separate items you can address in isolation, and a lot of them are still available. The tradeoff is that there are more joints, more fasteners, and more places for corrosion to start in coastal Orange County air, which shows up at every bracket and every seam.

Expectation is the other difference. A working aero truck is a fleet asset and the standard is a clean, correct, durable repair. An older long hood is often the unit an operator cares most about visually, and the finish standard is higher. We ask which one we are working to at write up rather than guessing, because it changes hours and cost meaningfully.

How are two tone schemes and stripe work reproduced?

Two tone layouts are common on these units, and the break line between colors is the hardest part to reproduce. The line is usually not straight in three dimensions, it follows body character features and it wraps around curves. Getting it back means referencing the undamaged side, transferring the layout physically rather than measuring from a photograph, and masking to a hard edge.

Both colors then have to match independently, and on a sun aged truck they will have faded at different rates. A darker accent color loses depth faster than the lighter base in Orange County sun, so matching only the base and mixing the accent to code produces a repair where one color is right and the other is obviously new.

Clear coat handling ties it together. On a two tone panel the clear has to carry across the break line without building a visible ridge, which means the masking comes off at the right stage and the clear is applied over the full panel rather than to each color separately. That sequencing is what makes a two tone repair look factory rather than resprayed.
