How is an insulated body built and why does it fail?

An insulated body is a sandwich. An outer skin, a foam core several inches thick, and an inner liner are bonded together so the three act as one structural panel. The bond is what makes the panel stiff, and the foam is what makes it insulate. Damage that breaks either one takes away performance that cannot be restored with a surface patch.

The most common failure is delamination. A skin impact, a liner puncture, or water working into the core through an unsealed fastener separates the layers, and the panel loses both stiffness and insulating value in that area. It shows up as a soft or bulging spot in a wall, and often as a refrigeration unit that runs far longer than it used to.

Water is the underlying enemy. Foam core absorbs moisture through any breach and holds it, adding weight and destroying thermal performance permanently in the wet area. A reefer body gaining several hundred pounds over its life is almost always carrying water in its panels, and every pound of that is payload the fleet is no longer hauling.

How is a delaminated panel repaired?

The affected area is mapped first, because delamination extends well beyond the visible bulge. Tapping across the panel produces a clear change in sound where the bond has released, and that boundary defines the repair area. Repairing only the visible portion leaves a debonded margin that grows outward from the repair edge.

Where the core is dry and intact, the panel can be rebonded. Adhesive is injected into the void through small access points and clamp pressure is applied across the area through the full cure window. This preserves the original core and is far less invasive than a section replacement, but it only works when the foam has not taken on water.

Where the core is wet or crushed, the section is replaced. The affected area is cut out through the skin and core, new insulated material is fitted, and the joint is bonded and sealed on both faces. The seam detail is what determines whether the repair holds, since a seam through an insulated wall is a direct path for moisture into the surrounding core.

Both faces get sealed and the fastener count is kept to the minimum the repair needs. Every screw through an insulated panel is a thermal bridge and a potential water path, so bonded attachment is preferred wherever the load allows it. Where fasteners are unavoidable, they are sealed at install rather than after the first leak complaint.

What interior work does a refrigerated body need?

Interior liners take constant abuse from pallets, hand trucks and frozen product. A punctured liner is not just cosmetic, because it exposes the foam core to moisture and to the wash down water that refrigerated bodies see regularly. Liner repair means sealing the penetration properly, not covering it with tape that fails at the next wash.

Floor drains and drain lines clog with product debris and then back water up into the floor structure. Clearing and repairing them is routine work and it prevents a much larger floor and core problem later. Aluminum duct floors, which carry air under the load, need their channels clear and their sections properly fastened to function at all.

Air chutes and ducting distribute cold air along the length of the body. A torn or collapsed chute means the front of the load is at temperature and the rear is not, which drivers usually discover through a rejected delivery. Replacing a chute is inexpensive relative to a load rejection, and it gets checked whenever a body is in for other work.

How do doors and seals affect thermal performance?

Door seals are the highest leverage repair on any insulated body. A compressed, torn or hardened gasket lets conditioned air out continuously, and the refrigeration unit compensates by running longer. Fleets often chase temperature complaints through the mechanical system when the actual problem is a gasket that stopped sealing eighteen months ago.

The test is simple and worth doing on every unit. A strip of paper closed in the door should be difficult to pull out. Where it slides free, the gasket is not making contact at that point. Running that test around the full perimeter maps exactly which sections need replacement and which need the door adjusted instead.

Threshold and door frame condition matter just as much. A worn threshold, a bent door frame from a dock strike, or a hinge that has dropped all change how the gasket meets the frame. Replacing a gasket against a distorted frame gives you a new gasket that leaks in the same places, so the frame gets corrected first.
